1469039 Moulding composite articles FANSTEEL Inc 3 Feb 1975 [13 Feb 1974] 4499/75 Heading B5A [Also in Division A6] Elongate composite articles (e.g. for shaping into tennis racket frames, bows, golf and hockey sticks, skis, helmets, shin and shoulder guards) comprising a foam resin core 22 and a shell 17 which includes two or more layers of resin coated unidirectionally orientated graphite fibres, at least one of the layers having its fibres oriented in a direction different from those in another layer, are moulded by (a) wrapping an extruded core of foamable plastics with a layer of resin coated fibres and placing the wrapped core in a heated mould to expand the core and bond it to the fibre wrapping, or (b) lining a mould with a layer of resin coated fibres and introducing the foamable core or injecting foamable plastics into the mould, the pressure of foaming and/or the injection pressure causing bonding to the fibre layer. To make a tennis racket a foamable resin core 22 is helically wrapped with four layers of resin coated graphite fibres, the fibres in successive layers being inclined at opposite angles of 45 degrees. The core is bent to lie around a mould cavity forming an eliptical head 11 with the ends of the core extending parallel to each other in two handle forming portions of the cavity. Another wrapped core 18 is spliced across to complete the elipse of the head and strips 16 having fibres aligned with the core are applied to both faces of the frame before the whole mould assembly is placed in a heated press or clamped and placed in an oven. The mould has pins to form holes 23 for stringing the racket. The resin on the fibres is a nylon, polyolefin, polycarbonate, acetal resin, linear or crosslinked polyester, phenolic resin, or a cyclized epoxy novolac resin.
